What a Cooling Tower Controller Does
A cooling tower controller manages four loops:
- Conductivity to bleed valve: conductivity above target opens the bleed valve until cycles of concentration return to range; too much bleed wastes water, too little causes CaCO3 scaling on heat exchangers. Bleed lockout keeps dosed chemical from going to drain.
- Make-up water to inhibitor dosing: inhibitor is dosed in proportion to make-up water meter pulses or bleed time. Meter inputs are contacting 0-10 Hz (Intuition-9: 0-20 Hz), or paddlewheel 0-500 Hz on W100P/P100 and Intuition.
- pH to acid dosing: rising pH raises scaling risk and triggers sulfuric acid dosing; falling pH signals corrosion risk and dosing stops.
- ORP or free chlorine/bromine to biocide dosing: ORP is the real-time indicator of oxidising biocide effectiveness. Non-oxidising biocides use the controller's built-in 28-day dual-biocide timer with pre-bleed / bleed lockout.

Mikron Proses selects from the following Walchem controller families for cooling tower duty:
- W100W: wall-mount entry-level controller with multiple relay outputs, large icon-based touchscreen, universal sensor input, and multi-language support; listed uses include cooling tower biocide control
- Intuition-6: NEMA 4X (IP66), 5 inch colour touch TFT, 2 direct sensor inputs + 6 digital inputs + optional 6-channel 4-20 mA input card, 6 relays (6 A; powered, dry-contact or 2/4 opto-isolated pulse), USB datalog standard; with Ethernet: LiveConnect web interface, e-mail alarm, Modbus TCP, BACnet/IP, Fluent cloud; configurable for single or dual tower. Handles cooling tower automatic bleed, inhibitor and dual-biocide control; typical Mikron configuration is up to 2 measurements, e.g. conductivity bleed + pH/ORP
- Intuition-9: NEMA 4X (IP66), 7 inch colour capacitive touchscreen, up to 24 analog sensor inputs and up to 12 relays depending on model code, 4 I/O expansion slots (analog output, extra sensor or LPR corrosion sensor), Ethernet or WiFi, BACnet/Modbus-TCP optional; designed for multi-tower central automation
Legacy models: Walchem lists the W100P/P100 family (codes WCNP, WPHNP, WPHBP, MCNP, MPHNP) as "Discontinued with Support" (no new sales, support continues). W600 and W900 are discontinued and replaced by Intuition-6 / Intuition-9. WIND (WebMaster Industrial; 8 relays, 1-4 direct sensor inputs, embedded Ethernet web server, e-mail alarm, Excel datalog) is a legacy series, and Mikron supports retrofit to Intuition-6 / Intuition-9. Sensors from W100, W600, W900 and P1000 controllers work with Intuition-6 and Intuition-9.

- Toroidal sensors: Walchem electrodeless (toroidal) conductivity sensors (500-2,000,000 µS/cm) avoid fouling-related drift in heavy-industry towers with suspended solids, iron oxide, oil or biofilm
Additional connected sensors: Pyxis LPR corrosion sensor (CR series), Pyxis fluorometer (inhibitor tracer), amperometric free chlorine/bromine, ClO2 and peracetic-acid sensors for biocide dosing, WEL/WDS pH-ORP electrodes. LPR corrosion sensors show general corrosion rate (MPY) and pitting corrosion on pipes and exchangers in real time; PTSA fluorometer sensors verify corrosion-inhibitor concentration directly at ppb level.
